GAS TANKS:

NOTE on tank interchange: all XJ650 (except Turbo) and 1981-83 XJ750 (except XJ750RL) tanks will swap between those models and fit, but may experience some minor interference issues with the front of the seat/seat pans. Many XJ650 Maxim and Midnight Maxim owners like to upgrade to the larger XJ750 Maxim tanks, and that is basically a bolt-on swap.

XJ550 tanks (Maxim and Seca models) will interchange with each other, but will NOT swap with XJ650 or above models (the tank mounting dimensions are different). XJ700 and XJ750-X tanks will NOT interchange with any other models. XJ650 Turbo tanks will NOT interchange with any other models. XJ750RL and XJ900 tanks will NOT interchange with any other models.

Fuel Tank Internal Rust Removal and Prevention Fluids:

For most owners, replacement fuel tanks are not available, and so the issue becomes "how to de-rust" an original tank. Although there are a variety of methods which can be used, there are plus-and-minus considerations to each method or technique.

After use, it is recommend that the de-rusted parts be immediately painted (or similar) or coated with fogging oil, lubricant, or other surface finish to prevent flash surface-rusting of the newly cleaned parts. - soak iron (steel) parts in heated vinegar (doesn’t matter what kind) overnight, then rinse with clean water. and finally spray with fogging oil (or similar) to prevent rust from re-forming.

Many people also inquire as to "tank lining" solutions and products (such as Kreem, POR-15, and others) to solve leaking gas tank issues, and although we have used them in the past, the reliability and performance of such products ---- even when performed painstakingly according to the manufacturer directions ---- can be less than satisfactory (or, outright failure, or worse) in a significant number of attempts. For that reason, we do not recommend those procedures nor offer such products.

Most emblems used adhesive tape to mount, while all XJ550, XJ650 Maxim and Midnight Maxim, and XJ1100 emblems are retained to the tank via two small screws.

NOTE: the following XJ1100 Maxim tank emblems (HCP15706) are slightly smaller (both in width and height) as compared to the original tank emblems (by about 1/8" in both dimensions), but have the same finish and appearance as the originals. Be aware that you may end up with a slightly paint color "mis-match" in the area where the original emblem covered the painted tank versus where these emblem leave those small areas exposed. Although the mounting screw hole locations are slightly different on these replacement emblems, we have modified and test-fitted them to an original tank so that they will fit properly. FUEL TANK VAPOR RECOVERY SYSTEM PARTS:

All California model XJ700 fuel systems and non-North American XJ900F models had a fuel vapor recovery system that was engineered to capture and prevent the venting of raw fuel or fuel vapor into the atmosphere, and incorporated a charcoal-filled cylinder ("canister") that took fuel vapors from the fuel tank and cleansed them, before venting them to the environment.

In order to accomplish this, California-model XJ700's use a unique non-vented fuel cap (which you should not use on a non-California model tank!), and a unique "anti-rollover valve" plugged into the bottom of the fuel tank that prevented fuel leakage if the bike tipped over.

FUEL TANK SEAM EDGE TRIM:

h9) OEM and aftermarket fuel tank SEAM EDGE TRIM. Originally used on XJ650 Maxim, XJ900, and XJ1100 models only, the welded edge "lip" of the tank was covered with a bright chrome decorative metal trim band. Those original metal pieces are no longer available. But these flexible, plastic u-channel sections of decorative trim are very similar in overall shape and profile to the metal trim, and will perfectly replace the originals.

Many people like to add this trim to other model tanks, as it not only hides and finishes the sharp edge of this lip, but adds a very nice distinctive appearance to your tank! All replacement trim moldings have an internal glue strip for a semi-permanent installation, and it easily pushes-on to the metal lip.

Sold per foot or in longer lengths, it can be easily cut to exact-fit size with a sharp razor blade.

NOTE: the original seam edge trim on models that used it was generally less than the overall seam length of the entire tank, and only extended about halfway down the length of the tank (front-to-back) and around the u-bend by the steering stem tube. The ENTIRE length of the welded lip on XJ tanks.....end-to-end.....is approximately 55" on XJ550 and XJ700 tanks, 60" on XJ650 (except Turbo models) and XJ1100 tanks, 65" on 1981-84 XJ750 Maxim and Seca tanks, and 72" on XJ750RL and XJ900 tanks. This entire-length measurement does include the u-bend at the front of the tank, up by the steering stem tube, and the entire side lengths all the way to the back of the tank (where the rear tank mount is). In our opinion, the tanks look better with the full length trim added, rather than the "halfway-down-the-sides length" trim as originally used.

Some original and aftermarket fuel lines also contain the contrasting colored "tracer stripe" molded along the length of the hose to aid in identification of the installed line. NOTE: Original fuel lines are of a "thin-wall" design; this feature allows the hose to be very flexible, and easy to maneuver into the sometimes tight bends and squeezes that are found in the fuel plumbing on these bikes, yet still resist kinking, collapsing, or bursting. Typical "chain-store" replacement fuel and line tends to be "automotive" grade and have thick, rigid walls, and are very non-flexible. THIS CAN PRESENT REAL PROBLEMS ON YOUR ROUTING YOUR FUEL LINES. XJ650 Turbo models:

7.95mm ID Fuel Lines:

Unlike all other models, the XJ650 Turbo models use thick-wall, reinforced, high-pressure fuel hoses to withstand the forces within their pressurized fuel system. Our replacement black rubber, reinforced fuel hose is rated for use on fuel-injection systems, which see far greater pressures than what is required on these bikes.

NOTE: all fuel hoses to and from the petcock, the pressure regulator, and the check valve assembly on these bikes have a spring-like armor coil surrounding the fuel hose. This coiled armor is not for "protective" purposes (against abrasion, tearing, etc.) --- although it also provides that function ---- but rather, it prevents the fuel line from collapsing at those points where the hose encounters sharp (90- to 180-degree "u-turns") in its path. As the hose is "bent" into those tight bends, the hose tries to "expand" outwards at those pinch points, increasing the outer diameter of the hose in the process. The coil armor prevents this expansion of the hose at such points, keeping the internal diameter of the hose consistent. You must re-use your original spring armor on all of the fuel system hoses on these models!.

Although the outer diameter of our replacement fuel hose is slightly larger than the original hose, the original coil armor will fit these replacement hoses, although it is a somewhat tight fit. A light coating of some type of lubricant (silicone spray, silicone grease, even a thin smear of dish soap) will allow the coil armor to easily slide onto the replacement hose. Remember to position the coil armor at the points where the bends in the hose will be located.

NOTE: the use of standard (non-reinforced) fuel line on these systems can lead to fuel line failure or rupture!

4.00mm ID Fuel Tank Overflow and Surge Box Drain Lines:

All XJ650 Turbo models use a very small 4.00mm ID fuel tank overflow and surge box drain hose. One original bikes, each of these hose was a separate, individual hose; as over-the-counter replacements, Yamaha superseded the 42" long fuel tank overflow drain hose to the short 24" long surge box drain hose, and sold a plastic T-fitting connector pipe to allow the two hoses to be joined together and exit as a single drain (originally, both drain hoses followed the same routing path down the right side of the bike, exiting through the right side kickstand spring----yes, the drain hoses were actually routed through the center of the spring!).

There is no pinch clamp used on the fuel cap overflow drain hose, but you should use the HCP3951 pinch clamp at the surge tank drain.

HCP9789 OEM fuel tank overflow 4.00mm ID DRAIN LINE, attaches to the drain nipple on the fuel tank overflow "dam" surrounding the fuel cap. This hose is the correct length (42") to use as the fuel tank overflow line, and can also be trimmed shorter to be used as the surge tank drain hose.

6.35mm fuel lines:

Length: when ordering fuel line for the petcock to the carb inlet section, use a minimum length of 12" on all XJ700 and XJ750 models.

All 1985 XJ700 non-X (air-cooled models) and all XJ750RL models with the original HSC33-series Hitachi carbs also use four sections of 6.35mm fuel line, on the short brass vacuum port coming off (horizontal and angled towards the rear) of the front left of each carb body. Be aware that these hoses run from those brass ports to "nowhere"; that is, their other ends are merely open-vented to the atmosphere. These hose run from the vac ports, and are routed "upwards" and rear of the carb rack, and their open end rests below on the airbox. The #1 and #4 carb hoses are captured by a small bright plated clip, attached to the upper rack bracket outer screws, kind of "hidden" behind the bright carb end covers. On the #1 carb, this hose is approximately 9-1/2” long, while on carbs #2, 3, and 4 the hoses are only 7-1/2” long. All 1986 XJ700 non-X (air-cooled models) do not have these brass vacuum ports, and thus do not use these hoses.

Be aware that these vent lines run from those t-fitting to "nowhere"; that is, their other ends are merely open-vented to the atmosphere, and both hoses are routed thru a u-shaped metal clamp that is attached to the rear of the crankcase via the #36 crankcase cinching bolt (rear edge of crankcase, right side, 3rd from the right, just to the left of the battery ground cable attachment). These lines just "hang free" and point straight down (towards the ground). Yes---for these carbs, there is a virtual rats-nest of fuel lines going everywhere!

On the 1985 models, the hose for the overflow vent fitting in-between the #1/2 carbs is approximately 13-1/2” long, while the hose for the overflow vent fitting in-between the #1/2 carbs is approximately 11-1/2” long.

On the 1986 models, both hose are the same (longer) length of 13-1/2” long (and can also be used on 1985 models).

4.80mm ID Bowl Overflow Lines:

All XJ900 models also uses a small 4.80mm ID bowl overflow line on each carb body, located on the right side of each carb, via a fixed-position, cast-in port on the bottom of each carb body. These hoses run from these ports to "nowhere"; that is, their other ends do not attach to any component, and are merely vented to the atmosphere. They are routed downwards, exiting below the bottom of the carb rack, and go through the welded frame cross-tube clamp that also retains the airbox drain hose and battery vent hose. Yes---for those carbs, there is a virtual rats-nest of fuel lines going everywhere!

FUEL FILTERS:

fl4) OEM Yamaha and aftermarket petcock IN-TANK FUEL FILTERS are your first defense against crud and grit getting into your carbs and causing problems with worn float needle valves and/or carb flooding.

HCP116 OEM petcock in-tank FUEL FILTER. This is the tall, white filter unit (yours may have turned brown after all these years) that fits onto the petcock and goes up into the tank. 94mm (about 3-3/4") tall, which may differ slightly from the stock filter height, but it doesn't interfere with anything and doesn't change the performance. It's a swell idea to clean or replace this filter whenever you have the petcock out for servicing. XJ650 TURBO FUEL CHECK VALVE REBUILD PARTS:

Sitting in-between the fuel pump outlet and the pressure regulator is the CHECK VALVE, which directs fuel either to the carb fuel inlet (If a pressure of 2.8 psi or greater is created on the intake side of the valve), or sends fuel back to the tank/petcock if pressure regulator is “open”. It basically acts as a substitute for the vacuum-actuation operation of the petcock (Turbo models have a manual fuel valve, rather than a “petcock”). It’s the T-shaped object that is attached to a bracket fitted on top of the #2 carb, and the bottom outlet pipe feeds fuel into the fuel rail t-fitting. Inside, there is a spring-loaded piston which has a small o-ring on the bottom. Over time, these parts can weaken and/or fail, resulting in poor performance of the entire system.

We offer correct replacement parts for these valves so they can be properly rebuilt.

NOTE: there are two versions of this valve that were fitted to the bikes, and although visibly they are almost identical to each other, their internal piston, spring, and o-ring differ between versions. There are two different ways to identify which style valve you have (and thus which rebuild parts to order):

A) Externally, the Style A check valve features a 1/8” diameter. raised, round, cast “dot” on the outside of the housing, just below the manufacturer’s round “symbol”. Internally, this version features a ”flat top” piston without a recessed land where the spring rests.

B) Externally, the Style B check valve [/b]lacks[/b] the round, raised, cast “dot” on the outside of the housing, just below the manufacturer’s round “symbol”……no dot or feature at all in this area. Internally, this version features a ”recessed groove” piston with a recessed land which the bottom of the spring locates in.

We always recommend that you disassemble your check valve to verify which style you have, as the external marking (dot or no-dot”) may not be a perfect indicator of the internals. The grooved or non-grooved piston is the easiest way to determine which style valve your bike has.

VACUUM HOSES and VACUUM HOSE CLAMPS:

fl6) OEM and aftermarket Yamaha VACUUM HOSES are available in a variety of material compositions and sizes to fit all the original design and performance specifications.

Original and aftermarket rubber hoses are formulated to provide the chemical, temperature, and environmental performance to meet or exceed original hoses. Many original vacuum hoses contain a colored "tracer stripe" along the length of the hose to aid in identification of the installed hose.

Finally, our aftermarket high-performance pure silicone hose is available in a variety of colors in a premium-grade, "lasts-forever" material.

NOTE: do not use vacuum hose as fuel line, and vice-versa. Fuel line is designed to withstand expansion pressures, while vacuum hose is made to resist collapsing!

This hose is almost 30" long, and should be cut down into the proper length for the individual hoses (approximately 12" for the tank-to-canister, and 18" for the canister-to-carb port section----but measure before cutting though!). NOTE: this vacuum hose is a little bit smaller in both inside and outside diameter than the original hose, and it is a tight fit on the attachment ports. It is recommended that some type of lubricant (silicone spray, etc.) be used on the inside ends of the hose to make installation and future removal easier. Use with the HCP123 pinch clamps.
