--Brake Lines Introduction.



ORIGINAL REPLACEMENT BRAKE LINES:

Testimony:

"Driving to work this morning, someone that was apparently in a hurry almost took my life (it's a good thing that when I got the bike, I gave the whole brake system an overhaul). They hauled right out and locked up their brakes, as did I. Lucky this time, and very scary. I can't stress enough everyone getting their brakes in tip top shape."


Introduction:

Brake lines are designed to be "wear items"---parts that gradually wear out and need to be replaced after a period of time (the factory recommends every 4-5 years). In fact, all original brake hose is ink-stamped with the production date (month/year) of that hose somewhere along it's length (along with manufacturer's name, batch codes, country of origin, etc.).

So maybe you'll want to take a quick peek, and scare yourself a little bit now, before you have a "close-encounter-with-a-distracted-cager" kind: just how old are your brake hoses?

Unfortunately, most previous owners have probably neglected this vital safety maintenance procedure, and the brake lines on your bike are getting to be 20, 25, almost 30 years old----far, far past their useful lifetime. They are perhaps marginally acceptable for everyday driving.....when nothing truly surprising happens. But when the above "testimony" situation arises to you, what story will you end up telling?

So here's the bottom line: if your brakes are in anything but tip-top condition, you might as well be driving blindfolded. Bikes are inherently dangerous......you're outnumbered, outweighed, and under-protected, so you owe it to yourself to make sure your braking system is in perfect condition. And no matter who might be "at fault", just remember that NO amount of money is ever going to reverse your permanent disability, disfiguration, or death.

And all of these brake lines are designed and custom-fit to exactly replace your original, model-specific brake lines in both appearance, fit, and especially function.

NOTE: our lines are the ONLY fully DOT approved brake hoses on the market. Other suppliers of brake lines---including the well-known "brand name" producers of such lines---are using DOT-approved rubber or stainless steel HOSE---as all manufacturers are required to use---but the completed BRAKE LINE ASSEMBLY is not DOT-approved.

To have a completed BRAKE LINE ASSEMBLY be DOT-approved for street use, each individual completed unit must be pressure-tested to 3000psi and pass a series of other tests. Only when EACH INDIVIDUAL UNIT OF PRODUCTION PASSES SUCH TESTS can that individual line get a DOT approval number die-embossed onto the end fittings.

Needless to say, all of our lines are tested, and therefore are approved by both the NHTSA and the DOT for street-legal use.


The Fine Print:

This is why, if you read the advertising claims of brake line manufacturers carefully, you may find the words "DOT-approved" being claimed in regards to the brake HOSE, but never to the completed brake LINE. This is the key difference that all the brake line builders realize, and take great pains to either hide or disguise..........either by stating that the HOSE (rather than the assembled LINE) is DOT-approved, or claiming that they are "approved for off-road use only".

But now you know better!


The Finishing Touches:

When installing your new lines, ALWAYS replace the copper crush washers at every union joint. You should also consider replacing both the brake union bolts and especially your caliper bleeder screws at this time, too.....as dirty, sludged union bolts and plugged bleeder screws will not only contaminate the new fluid, but may make bleeding a new system next-to-impossible.

Also, you will find it VERY difficult and time-consuming to bleed a "dry" system on these bikes. The small master cylinders used on these models move just a tiny amount of fluid on each piston stroke, and it can take 30-60 minutes of manual pumping to actually hand-bleed a dry system. For incredibly easier and quicker results, we recommend the use of a pressure or vacuum-bleed device, such as the Mity-Vac brake bleeding system listed further below.

And, if you choose to install the Speed-Bleeders style of caliper bleeder screws, do NOT install them into a dry system! You will NEVER bleed those brakes, since the vast amounts of air in an empty brake system acts as a "spring" when it gets compressed, and will not allow enough pressure build-up to release the spring-loaded valve inside of a Speed-Bleeder type of bleeder screw. If you wish to install Speed Bleeders, leave your standard bleeder valves installed in the calipers, fill and bleed your system, and then remove the standard bleeders and replace them with Speed Bleeder valves, and then re-bleed your system.

--Rubber Brake Lines:


Original Style Rubber Brake Line Applications:

bhr1) Reproduction original style RUBBER BRAKE LINES, fully and completely DOT approved, with pre-bent banjo fittings and configured for each specific model. These are NOT generic lines and the entire line assembly is DOT-approved.

All of these STAR-6ZF original style rubber brake lines are made from fully approved two-braid PVA reinforced hose that is compatible with all DOT3, DOT4, and other non-petroleum based brake fluids. These hoses meet all DOT and FMVSS-106 and SAE J1401 specifications, and come fully assembled, ready-to-install with the bright zinc-plated banjo end fittings already pressure-crimped to the hose. NOTE: some models may have originally used yellow-zinc plated banjo fittings, which are no longer available due to environmental considerations.

On models that were originally equipped with the outer coil spring armor, our replacement lines will also have the appropriate black or bright spring-armor installed. Caliper lines also come with an attached hose routing bracket rubber grommet that is similar to the original.

These are the finest replacement rubber brake lines that are available.

Yamaha recommends the replacement of rubber brake lines every 4 years.....and with good reason!:

NOTE: because our lines have been designed and test fitted on ORIGINAL BIKES, they may not fit well or at all on bikes that have been modified from original via the use of these different major components: forks, fork tubes, brake calipers, steering under-bracket or crown bracket, handlebars, or master cylinders.

NOTE: we do not have any single-line (master cylinder-to-caliper) replacement lines available. You actually want to keep the stock brake union elbow or joint (on the lower steering bracket) as part of your line system; it is hard steel and doesn't "give" at all (even braided lines have some give to them). Think of it this way: the ideal brake system would be nothing but hard steel all the way from the master cylinder to the calipers......that way, there would be no expansion, at all. Flexible lines have to be used in the real world, though. You want to minimize the use of them, though, so keep any hard steel sections (the elbow).

As an illustration, the pre-production mock-ups of the XJ750 Seca models (in factory brochures) actually show a brake line system which is almost entirely hard steel lines, with very short pieces of rubber hose. This was the “ideal” system that Yamaha engineering envisioned (but which didn’t make it to production), and nicely illustrates the idea of minimizing as much flexible hose as possible in favor of hard lines or blocks.

This bracket has provisions to accept rubber grommets that are installed on the master cylinder brake hose (as original) and our brake lines also feature these rubber grommets. If your bike does not have the fork tube bracket, you can use the reproduction master cylinder hose "as-is" or carefully remove the grommets by slicing them off the hose.....although, even if you do not have the guide bracket on your bike, leaving the grommets on the brake hose will not create any fitment or performance issues!

NOTE: if you want to disable your anti-dive system, you will need to remove the hose from the caliper to the anti-dive unit (and replace the caliper end double-depth union bolt with the single-depth union bolt used at the anti-dive unit end of the hose) and block-off the anti-dive fluid port with this plug:

XJ900 models:

XJ900 models were made in various styles and configurations over the years, and employed two different types of front brake system configurations----which will affect which style master cylinder line was used. Our research leads us to believe that the difference in system styles might be narrowed down to the issue of whether the front fork system did or did not use the anti-dive feature as used on most 1983-84 XJ900 models.

The main distinguishing feature between the two styles has to do with the style and type of distribution block (or "joint(s)" as they are sometimes called) that are mounted on the lower steering crown bracket. The earlier style......which is always found on systems that have the anti-dive feature.......uses two separate, individual round cylinder-style distribution blocks, and these two blocks are connected via a short metal line.

The later style system features a single, longer "log-style" distribution block. It is believed that this style system was use on all models that did not have the anti-dive feature on the front forks.

Please inspect your system before ordering the master cylinder lines on any XJ900 model. The HCP2827xxx version master cylinder brake line and the HCP2852SS metal connector line is for use only with the dual-block system used on models with an anti-dive front fork system; the single "log-style" distribution block brake system requires the use of the HCP2843xxx master cylinder line and does not us the HCP2852SS metal connector line.


NOTE1: The following MASTER CYLINDER brake lines will fit all of these models:

- 1983 XJ900RK worldwide models.
- 1984 XJ900RL non-North American models.
- 1984 XJ750RL worldwide models.

All other versions of the various XJ900 models (including the XJ900F and XJ900FN models) which used a single 6" long "log" style distribution joint (in place of the two short individual distribution joints mentioned above) will use the XJ650RJ Seca master cylinder lines as listed further above in the list of brake lines for the XJ650RJ Seca models............and these models using the single log-style distribution joint also do NOT use the HCP2855SS "metal line" between the left and right distribution blocks, since these model bikes used on a single distribution joint.

Braided Stainless Steel Brake Line Applications:

bhs1) Aftermarket high-performance BRAIDED STAINLESS STEEL BRAKE LINES, fully and completely DOT approved, pre-bent and configured for each specific model. Constructed with a PTFE Type 62 Teflon coated inner tube---therefore making these lines compatible with all types of brake fluid on the market today---and then wrapped with 16 layers of a braided stainless steel mesh, making them the finest quality and safest lines on the market today. These lines truly give you the best braking system enhancement for your money.

Our braided stainless steel brake lines are available with your choice of the protective, translucent plastic outer sheath color: Black (BLK), Bright Blue (BLU), Bright Red (RED), or Clear (CLR). Please note that the Clear (CLR) outer sheathing allows you to see the inner stainless steel braid directly, so that the hose appears like it is "silver" or "chrome".

All of our STAR-6ZF braided stainless steel brake lines come with the bright zinc-plated banjo end fittings already pressure-crimped to the hose, making the lines ready-to-install, as original. NOTE: some models may have originally had yellow-zinc plated banjo fittings, which are no longer available due to environmental considerations.

On models originally equipped with the outer coil spring armor, these replacement braided stainless steel lines will NOT have such spring-armor installed.....it is not necessary as the braided stainless steel mesh is far stronger and more puncture-resistant than the spring-armor ever was.

All caliper lines also come with an attached hose routing bracket rubber grommet that is similar to the original.

NOTE: because our lines have been designed and test fitted on ORIGINAL BIKES, they may not fit well or at all on bikes that have been modified from original via the use of these different major components: forks, fork tubes, brake calipers, steering under-bracket or crown bracket, handlebars, or master cylinders. Braided stainless steel lines have very little (meaning: "zero") rotational flexing ability, and thus once their end fittings are bent and oriented to a specific application---such as with our lines---there's not much end fitting orientation variance (from original) available----unlike with our rubber lines, which have a much greater range of flexibility to them.

And while some people believe that they would be better off converting from the original 2-line (or 3-line, on dual-disc bikes) front brake system to a 1-line (or 2-line, on dual-disc bikes) system, thus doing away with the factory joint-manifold-splitter (whatever you wish to call it) on the lower steering bracket, we feel that such a strategy is not an effective solution for a number of reasons:

a) they may not be legal for bikes that are operated in areas that conduct licensing inspections on motorcycles.

b) while direct master cylinder-to-caliper set-ups may be worthwhile for bikes that use very short runs of brake hose---like some modern sport bikes---street bikes, which use much longer lengths of brake line, will experience increased brake line "swell" under pressure due to the additional length of brake line and additional amount of fluid in such a system. REMEMBER, the brake line end fittings ("banjo bolts") and the distribution union ("joint" or "manifold" or "splitter") are hard lines AND DON'T CONTRIBUTE TO BRAKE HOSE SWELL......and thus, if you add up the actual HOSE length between the stock and a direct-line system, you will find that the original style systems actually use a shorter overall length of hose than a "direct to caliper" system!


Also, please be aware that braided stainless steel lines will give you a much firmer lever feel and quicker, more precise and responsive braking action. You will need to get accustomed to the new braking characteristics of your bike in a controlled manner: practice makes perfect. Trust us---you do NOT want your first real "practice" session to involve a panic stop!

Finally, since stainless lines have almost no "pressure swell" to them AT ALL, it is not uncommon that any brake disc rotor warpage issues.....even minor ones.....that were previously unknown or minor in effect while those old, worn rubber lines were installed, will become HIGHLY NOTICEABLE when you install stainless steel lines. There will no longer be any "swelling, pulsating, deteriorated rubber hoses" to absorb all those tiny pulses of fluid pressure that a warped rotor(s) causes.....and you WILL feel these pulses (in the lever, and in the brake system action) with a stainless brake line installed!

Now, give this idea some thought: with new braided stainless steel brake lines, a rebuilt master cylinder and rebuilt caliper(s), and with a replacement high-performance disc brake rotor and brake pads (or two, or three, depending on your model)---could it be that all of a sudden, your 20+ year old XJ-series bike now stops just as well as a modern bike?

XJ900 models:

XJ900 models were made in various styles and configurations over the years, and employed two different types of front brake system configurations----which will affect which style master cylinder line was used. Our research leads us to believe that the difference in system styles might be narrowed down to the issue of whether the front fork system did or did not use the anti-dive feature as used on most 1983-84 XJ900 models.

The main distinguishing feature between the two styles has to do with the style and type of distribution block (or "joint(s)" as they are sometimes called) that are mounted on the lower steering crown bracket. The earlier style......which is always found on systems that have the anti-dive feature.......uses two separate, individual round cylinder-style distribution blocks, and these two blocks are connected via a short metal line.

The later style system features a single, longer "log-style" distribution block. It is believed that this style system was use on all models that did not have the anti-dive feature on the front forks.

Please inspect your system before ordering the master cylinder lines on any XJ900 model. The HCP2827xxx version master cylinder brake line and the HCP2852SS metal connector line is for use only with the dual-block system used on models with an anti-dive front fork system; the single "log-style" distribution block brake system requires the use of the HCP2843xxx master cylinder line and does not us the HCP2852SS metal connector line.


NOTE1: The following MASTER CYLINDER brake lines will fit all of these models:

- 1983 XJ900RK worldwide models.
- 1984 XJ900RL non-North American models.
- 1984 XJ750RL worldwide models.

All other versions of the various XJ900 models (including the XJ900F and XJ900FN models) which used a single 6" long "log" style distribution joint (in place of the two short individual distribution joints mentioned above) will use the XJ650RJ Seca master cylinder lines as listed further above in the list of brake lines for the XJ650RJ Seca models............and these models using the single log-style distribution joint also do NOT use the HCP2855SS "metal line" between the left and right distribution blocks, since these model bikes used on a single distribution joint.


NOTE2: The following FRONT CALIPER brake lines will fit all of these models:

- 1983 XJ900RK worldwide models.
- 1984 XJ900RL non-North American models.
- 1984 XJ750RL worldwide models.

Rear Master Cylinder-to-Caliper Line:

NOTE: the original rear line on these models had 3 hose-routing clamps, and 3 rubber grommets (installed onto the brake hose itself) that fit into those routing clamps. All 3 clamps (and their grommets) were necessary with the stock rubber hose, mainly to prevent the hose from flopping around and potentially getting caught up in the shock absorber coil spring.

On these much more rigid braided steel brake lines, the possibility of the hose getting trapped within the shock spring is minimal, if not functionally impossible (but…..never say never!). AND, the use of all three mounting clamps will result in quite a bit of pressure of the hose where it enters the banjo fitting at the caliper. Because of these factors, we offer the rear line in 2 different versions:

a) with only the 2 forward grommets installed
b) with all 3 grommets installed

Since the rear-most mounting clamp is not really needed when using these rigid brake lines, you can use a hose with only 2 mounting clamp grommets, and remove the 3rd (rear-most) mounting clamp from your rear caliper mounting plate. This would be the brake hose HCP28501BLKST-G2 or HCP28501CLRST-G2….these hoses are made with only 2 grommets (for the forward 2 routing clamps, which must be retained and used). The 3rd bracket.…the one closest to the caliper…..should be removed from your bike and either discarded or kept in storage.

However, if you wish to use all three original clamps, we also offer the same brake hose with all 3 grommets installed….part number HCP28501BLKST-G3 or HCP28501CLRST-G3. But it will be necessary to modify the 3rd clamp (the rear-most clamp, closest to the caliper) to prevent the brake hose from binding. Basically, that 3rd clamp needs to be re-bent to be as “tall” as possible and farther away from the caliper mounting plate that it is mounted on. Note that failure to either remove or modify this 3rd mounting clamp when using the braided steel brake hose may result in sudden and catastrophic failure of the rear brake system and/or brake fluid contamination of the rear tire.

In reality, except for those who are looking for a “pure stock” appearance, it is recommended that the 2-grommet version of the rear line be used, and the rear-most hose routing bracket (closest to the caliper) be removed. Of course, you should still also check for brake hose interference with the shock springs (especially if aftermarket or non-stock shock absorbers have been installed) and verify the safety and position of the brake hose under a variety of swingarm/shock absorber compression and extension conditions.

Brake Hose Union Bolt Crush Washers:

These precision sized copper washers are used to seal the brake hose end fitting to both the union bolt and the attachment point (be it the master cylinder, the distribution block, the lower fork tube, or the caliper). Each single-length union bolt requires the use of two crush washers, while a double-length union bolt requires the use of three washers per bolt. Crush washers should be replaced every time you remove a brake hose!! NEVER use any other type of washer in place of a crush washer!!!

Stainless brushes will last longer and can clean more aggressively, so be gentle when using them on aluminum carb bodies and bowls.
