SECTION F: EXHAUST: --Overview: --Pipes: Headpipes, collectors, mufflers. --Gaskets: EXHAUST SYSTEM OVERVIEW: As with many other systems on these bikes, the Yamaha XJ-series of exhaust systems are a mini marvel-to-behold, well thought out and engineered......so please do keep this in mind when considering aftermarket "performance" exhaust systems. Let's start with the headpipes: many of them are actually of a double-wall design......an inner tube (that carries that gas) and an outer tube that can stay relatively cooler and thus maintains its chromed appearance much better and longer (this is why the chrome doesn't turn "blue"quickly, as it does with aftermarket, single-wall header pipes) . Additionally, they are tuned in their internal (gas-carrying) pipe diameter to match the flow characteristics needed for their intended use.....thus, for example, even though the headpipes for an XJ650RJ Seca can physically be installed onto an XJ700 engine, the inner pipe diameters do differ, and thus the swap may cause more harm than good, as it messes up with the balance of airflow thru the engine. Pipe diameter helps determines (among other things) both the volume of exhaust gas that can be carried away, and, equally as important, the speed at which those gases will flow thru the pipe. All other things being equal, a bigger diameter pipe --- while surely capable of flowing more gas volume --- will also slow down the progress of gas thru that pipe......which, in the world of exhaust gas flow --- and its important effects on intake gas flow (how well each cylinder can be scavenged of its burnt exhaust gases and allow for a full and complete incoming fuel/air charge) --- is a mighty important consideration. http://www.gomog.com/allmorgan/exhaustbackpressure.html By the way......although we've touched on some of the reasons above.....in regards to "swapping" headpipes between models, our best advice is: don't. Besides the whole "gas capacity and velocity" issues discussed above, there also the issue of fit: although the headpipes between a 550 and a 750 (for example) may look the same, and may actually bolt onto the cylinders heads, both their length and their unique bend angles ---- needed to follow the frame and mate up with the exhaust collector ---- will likely be different. Next: the collector. Although these weren't used on the XJ650 Maxim and XJ1100 models --- those bikes use a crossover pipe to perform the same function --- the collector box performs a few not-so-obvious but very important functions, and does it in a very admirable manner. First, of course, it provides a transition between the headpipes and the mufflers. Second, it keeps the decibel levels down to a reasonable volume. And finally....and very important for overall engine performance.....it provides a method of assisting that all-important "gas velocity" by providing a sufficient volume of space for "warehousing" (temporarily) the exhaust gas volume, while also providing (via its unique design) the ability to assist in providing maximal exhaust gas flow. If you've ever looked carefully at your heavy (and probably-rusty) collector, you'll notice that it is designed ("split") in such a way so that cylinders 1 & 4 (the outer two) "share" a certain internal cavity space, while cylinders 2 & 3 "share" the rest of it. This is important because of the firing order of your engine: 1-2-4-3 If cylinders #1 and 2 --- which fire sequentially (and, thus need to exhaust their spent gases sequentially) ---- were to share the same exhaust cavity, then their (sequential) exhaust gas flows would be "spaced" too close to each other (in time) and would see vastly different back-pressures (cylinder 2, which fires after cylinder 1, would see more back-pressure than cylinder 1, which emptied itself into a, well, into an "empty" exhaust collector). To put it another way, cylinder #2 sees a lot more back-pressure than cylinder #1, because the gas pulse from #1 doesn't have much time to exit the system before the pulse from #2 is trying to squeeze itself in the same pipe. Notice that cylinders #3 and 4 have a similar situation. The same thought goes for the other two cylinders (# 2 and 3). Notice how even the aftermarket "dual" exhaust systems suffer from the above problem, since they are really two separate system, one system being for cylinders #1 and 2 (left side) and the other being for #3 and 4. Notice how it's the "sequential" problem.....since cylinders 1 and 2 fire (and exhaust themselves) sequentially, and since those gases vent into one common chamber, that cylinder #2 is going to see more backpressure than cylinder #1 will......and same for #3 and 4. This un-balanced situation....with different cylinders seeing different exhaust system back-pressures......can (and does) result in different amounts of burnt gas scavenging from the differing cylinders, which is not the way to get an engine to make the most amount of power. Aftermarket 4-into-1 systems overcome this "differential scavenging" situation by re-introducing, somewhat, a "collector".......where the fours pipes come together into a common chamber, just before the muffler. This collector allows the system to maintain some amount of equalized back-pressure (and thus burnt gas scavenging), while the particular placement of the four headpipes, as they come into the collector, allows a little bit of "pull-thru" between each cylinder, helping to reduce overall system back-pressure levels, while still maintaining a somewhat equal amount of back-pressure to each cylinder. Or, maybe, aftermarket systems do no such thing: http://www.motorcycleproject.com/text/exhausts2.html Of course, the final piece of the puzzle is the mufflers, which are primarily decorative pieces....they look nice, stylish to the lines of the bike, contribute almost no back pressure to the system, and provide a nice throaty (but not too loud or droning or buzzing) sound output. So just remember that the real heavy-lifting in the exhaust system is actually done by the headpipes and the unique, well-designed (but often overlooked) collector box. EXHAUST HEADPIPES: Exhaust Pipe Wrap: So, if you're headpipes are all rusty and crusty and basically socially unacceptable to be seen out in public with, but you don't want to string for the expense of new, used, or re-chromed replacement pipes, well then there's always the handy RACER'S EXHAUST WRAP TAPE. Tough, durable, fiberglass cloth wrap withstands heat up to 2000-F, and also looks great on those "old-skool" resto projects. These wraps come in either 1" or 2" wide versions, in both a jet-black or a tan (off-white) color. Well, you'll have to measure the diameter of your header pipes to tell for sure! But with the "typical" diameter of 1-1/2", and with a wrap technique that overlaps about 1/2", you'll need about 25' of roll length of the 2" wide wrap to do four header pipes, and slightly more when using the skinnier 1" wide wrap material. Of course, the 1" wide wrap will allow you to create a tighter, more closely-spaced wrap appearance, while the 2" wide material gives you those big, wide-open-spaces look.......... To finish up your wrap, you'll need some stainless steel WRAP BAND-TIES" to terminate each end of the wrap.....so two of those per header pipe, total of 8 per bike. NOTE: since the wrap is made from specially constructed version of fiberglass, it is ever-so-strongly recommended that you wear our fabric or rubber work gloves, a long sleeve shirt and long pants, and eye protection when installing this wrap.....or you'll be itching for days!! Well, the world-famous "blue-away" CHROME POLISH is what you'll need, as its specially formulated to remove the bluish haze from chromed and stainless steel. NOTE: our experience shows if the chrome has been discolored beyond "blue" to an almost black-ish - grey color, then this product (nor any other that we know of) will remove such discoloration. It is recommended that our metal sealer HCP10640 be applied after polishing to protect and seal the finish. HCP8236 Aftermarket Blue-Away CHROME POLISH, comes in a 2.5 ounce tube, a little bit goes a long way! May have very small swirl (polishing) marks or scratches from handling. $ 689.95 EXHAUST SYSTEM GASKETS: Exhaust system joints and their gaskets take a pounding, get old and compressed, and then leak.....and sometimes, those leaks can sound exactly like the sound that an engine makes when it's on the verge of self-destruction! To check for exhaust leaks, take a small stick, pencil, etc. and scotch tape a small section of toilet tissue to it, so you have a "flag" of sorts. Then hold it up around each exhaust joint, and if there's a leak, the flag will blow wildly around, letting you know about the source of the leak and the dreadful sound that you've been hearing........ NOTE: all of the gaskets listed in this section are verified to only fit stock, factory original exhaust systems only! We have no knowledge or experience with any of these items fitting any aftermarket exhaust systems. All factory exhaust system components use sleeve gaskets at every exhaust joint (header-to-collector, collector-to-muffler can). Most of the gaskets are different sizes for different engines, as different engines used different sized header pipes, collector boxes, and of course mufflers (and by "size" we mean the outer diameter of the junction point, not the just the shape or style of the item). Exhaust System Interchange: generally, no, you can't, as the different components will not interchange, mainly due to: a) header pipes: the length, bend angle, and how far back/at what angle the pipes enter the collector box. Header pipes generally follow the lines of the front of the frame of the bike, and are designed to plug into the collector box at a certain angle. b) collector boxes are designed to accept and then exit into the mufflers at a certain angle and point, and two collectors boxes that may be the same length may have differing angles of entry and exit designed for different bikes. c) muffler cans..........besides differing inlet tube diameters, some mufflers are "kinked" or bent about 6-8" behind where they exit the collector box, whereas others are straight as an arrow, designed so that they can follow the lines of the bike correctly. Other models (XJ650, XJ1100) do away with the collector box entirely, and the muffler is integrated into the "collector" that accepts the header pipe outlets. On other models, the mounting point for hanging the muffler will differ in placement even upon mufflers which might otherwise "fit" and interchange properly. Cylinder Head Exhaust Port Gaskets: a9) OEM and aftermarket cylinder head EXHAUST PORT RING GASKET....these thin "doughnut" ring gasket between the cylinder head and the exhaust header pipe. A very common source of leaks. You should ALWAYS replace these gaskets whenever you remove your exhaust header(s). Aftermarket versions fit and seal just like the originals. A good visual on the procedure involved to remove and replace these gaskets can be seen at: http://xjbikes.com/forums/index.php?threads/29356 NOTE: it may be necessary to use 2 of the exhaust port gaskets (instead of 1) per port when using aftermarket exhaust systems (MAC, Kerker, etc.) to achieve a leak-proof fit, and it is recommended that the OEM gaskets be used for such applications. Of course, if you’re redlining in every gear and/or have a modified wastegate - boost controller system that regularly is going to run up to really high system pressures, then we recommend the original metal style gasket (HCP24266M) above to prevent blowing out this graphite gasket (this graphite material is not nearly as resistant to high pressures as the original style metal gasket is) Use 1 per engine on all XJ650 Turbo models.
